
How to Weather and Battle-Damage Cosplay Armor: Advanced Techniques
A freshly painted armor piece with a clean, even base coat looks like a prop. A weathered armor piece with accumulated grime in the panel lines, worn paint at the edges, and streaked corrosion looks like something someone actually wore into combat.
Weathering is the set of techniques that makes the difference. It's not complicated, it doesn't require expensive tools, and it transforms the visual impact of a build more than almost anything else in the finishing process. This guide covers five core techniques, when to use each, and how to apply them specifically to thermoformed ABS armor.

Why Weathering Works
Armor in fiction isn't pristine. The characters who wear it have been in environments, in fights, in conditions that leave marks. Paint wears away at contact points. Metal oxidizes. Grime accumulates in recessed surfaces. Edges catch and scatter light differently than flat surfaces.
Weathering techniques replicate these effects selectively and deliberately. The viewer's eye processes them as evidence of history and use, which is exactly the effect you're after.
The key word is "selectively." Weathering is most effective when it follows physical logic: wear happens at contact points and raised edges, not in protected recesses; grime accumulates in low points, not on high surfaces; streaking follows gravity. Random weathering applied without logic looks like damage rather than wear.
Before you start, gather reference images of what actually-worn armor, painted military equipment, or your source material looks like. Use those references to guide where and how you apply each technique.
Technique 1: Dry Brushing
Dry brushing is the most versatile weathering technique and the right place to start for most builds. It simulates paint worn away at raised surfaces and edges, exposing a lighter or metallic underlayer.
What you need: A stiff, wide-bristle brush (a chip brush or a dedicated dry brush works well); metallic acrylic paint or a lighter value of your base coat color.
How it works:
- Load the brush with a small amount of paint.
- Wipe most of it off on a paper towel until the brush is almost completely dry. The brush should leave barely a trace when dragged across the paper towel.
- Drag the brush lightly across raised edges, surface details, and corners at a 45-degree angle.
- The trace of paint that remains deposits on the highest points of the surface, simulating light catching on worn edges.
On ABS: The hard surface of thermoformed ABS gives dry brushing a crispness that foam can't match. The paint deposits on the actual raised geometry of the piece rather than dragging across a soft surface. This is one of the areas where ABS produces noticeably better weathering results.
Common mistake: Loading too much paint on the brush. The brush should feel nearly empty. If you're seeing brush strokes rather than a dry, chalky deposit, wipe off more paint before the next pass.
Technique 2: Dark Wash
A dark wash simulates accumulated grime, shadow, and depth in recessed areas: panel lines, bolt holes, engraved details, and any surface that would realistically trap dirt.
What you need: Dark acrylic paint (dark brown, black, or dark gray depending on your color story); water or acrylic medium for thinning; a wide brush; a paper towel or lint-free cloth.
How it works:
- Thin your dark paint heavily with water or medium until it's very fluid, about the consistency of ink.
- Apply generously over a section of the piece. The wash will pool in recesses and bead on raised surfaces.
- While the wash is still wet, wipe the raised surfaces clean with a damp cloth, leaving the dark paint in the recesses.
- Work in sections so the wash doesn't dry before you wipe.
Color guidance: For metallic or gray armor, a dark brown wash simulates organic grime and reads as natural wear. Pure black wash tends to look harsh; mix in a little brown. For lighter-colored armor, a mid-value gray wash preserves the value range without going too dark.
On ABS: The hard, non-porous surface means the wash sits on the surface rather than soaking in, making it easier to control how much you remove from raised areas. Wipe deliberately rather than scrubbing; scrubbing removes wash from recesses too.
Technique 3: Sponge Chipping
Chipping simulates paint worn away in patches at points of contact and stress, exposing the material below. It reads as impact damage, use wear, and age.
What you need: A piece of blister pack foam or sea sponge; dark metallic paint (dark iron, gunmetal, or dark silver) and optionally a lighter metallic for a two-stage chip.
How it works:
- Tear a small irregular piece of foam. The irregular edge creates more organic-looking chip shapes than a clean edge.
- Load the foam lightly with metallic paint. Test on a piece of cardboard first.
- Stipple the foam onto edges, corners, and contact points. Apply pressure irregularly to create chips of varying size and shape.
- Focus on areas that would realistically experience contact: the top edges of pauldrons, the knees and shins, strap anchor points, the center of flat panels where contact is most likely.
Two-stage chipping for more depth: apply a dark metallic layer first (dark iron or gunmetal), let it dry, then apply a lighter metallic over the same areas in a slightly smaller pattern. The effect reads as paint worn through to bare metal, then the bare metal oxidizing.
On ABS: The rigidity of the surface means stippled chips don't cause any surface distortion. This is a limitation with foam where stippling can slightly compress or texture the base material.
Technique 4: Oil Streaking
Oil streaking simulates liquid runoff: rain, condensation, hydraulic fluid, rust bleed, or any liquid that has moved across the surface and left a trail.
What you need: Oil paints (raw umber, burnt sienna, or black depending on your color story); mineral spirits or odorless paint thinner; a fine soft brush; a blending brush or fan brush.
How it works:
- Apply small dots of oil paint at the logical origin point of a streak: a bolt head, a vent, a seam, the top edge of a panel.
- Using a brush lightly dampened with mineral spirits, draw the dot downward in a thin, tapered line following the direction gravity would pull. Keep the brush movement smooth and directional.
- The mineral spirits dilute the oil paint as you work, creating a streak that fades toward the bottom.
- Let oil paint dry fully before sealing. Oil paint takes longer to cure than acrylics; allow 24 hours minimum.
Color guidance: Rust-colored streaks (burnt sienna, raw sienna) for ferrous metal components. Dark brown or black for exhaust residue or hydraulic fluid. White or light gray for mineral deposits and water staining.
On ABS: Oil paints can be wiped back from the ABS surface while still wet if you've applied too much, giving you more control than with direct-to-surface application.
Technique 5: Stippled Rust
For armor that has been exposed to moisture and has oxidized ferrous metal components, stippled rust adds a level of material realism that elevates the overall effect significantly.
What you need: Orange, rust brown, and dark brown acrylic paint; a torn piece of sponge foam; a fine brush for cleanup.
How it works:
- Apply dark brown (near-black) as a base rust layer using foam stippling, concentrated at seams, fastener points, and the lower edges of panels.
- Over the dark layer while still wet, stipple orange and rust brown to create color variation within the rust deposit. Real rust is not a single color; it ranges from bright orange at the active edges to deep brown-black at the base.
- Optionally, use a fine brush to draw thin lines of rust bleeding downward from the rust deposit, simulating liquid rust staining below the active corrosion.
Logic: Rust appears at fasteners (bolts, rivets, screws), seams where water can penetrate, and the bottom edges of panels where water pools. Apply it in those places, not randomly across flat surfaces.
The "Less Is More" Rule
Weathering is additive and difficult to reverse. Every technique you apply moves the piece further from the base coat. It's easy to apply more; it's very hard to undo.
Work in passes. Apply a technique, step back (literally), and evaluate from six feet away before adding more. Most pieces look best with two to three techniques applied at moderate intensity rather than all five applied aggressively.
If you're unsure whether to add more, don't. You can always add a pass. You can't easily subtract one.
Sealing Weathered Finishes
Once your weathering is complete and fully cured, seal it with the same clear coat approach used on the base painting. Two to three coats of matte or satin finish. Gloss is almost never right for weathered armor; it reads as clean and new, contradicting everything the weathering is trying to say.
Pay attention to even coverage on textured areas created by the weathering. Some techniques create slight surface texture; make sure the clear coat covers fully in those areas.
