
Cosplay Armor for Beginners: Everything You Need to Know Before You Start
You've decided you want to build cosplay armor. You've seen builds at conventions that look incredible. You've watched some YouTube videos and have a rough sense of the process. And now you're staring at a browser full of tabs trying to figure out where to actually start.
This guide is for that exact moment. We'll walk through what armor cosplay actually involves, what materials are available and what they're honest trade-offs look like, how kits compare to scratch builds, what a realistic budget and timeline look like, and what mistakes to avoid before you've spent a dollar.

What Armor Cosplay Actually Involves
Before you pick a material or order anything, it helps to understand what you're actually signing up for.
Armor cosplay is a fabrication project. You are building wearable objects, not sewing a costume. That means working with rigid or semi-rigid materials, adhesives, cutting tools, paint, and finishing products. Some of that is very forgiving. Some of it has a learning curve.
A typical armor build has these phases:
- Planning and reference gathering: deciding what to build, collecting reference images, deciding on the scope (helmet only, chest plate, or a full suit)
- Material selection and sourcing: choosing your material and buying your supplies or kit
- Cutting and shaping: getting pieces to the right size and form
- Assembly: joining pieces together, building structure
- Surface prep: getting pieces ready for paint (sanding, priming, cleaning)
- Painting and detailing: base coats, detail work, weathering
- Finishing and sealing: clear coat to protect the paint
- Strapping and attachment: making the armor wearable
Each phase has its own techniques and its own potential failure points. Most beginner frustrations come from rushing a phase or not understanding what it requires. The good news: every one of these phases is learnable.

The Three Material Options
The material you build from shapes everything else: your tools, your process, your budget, and how the finished piece behaves. There are three main options for armor cosplay.
EVA Foam
EVA foam is the most common beginner material, and for some builds it's an excellent choice. It's inexpensive, widely available, and easy to cut with basic tools (a sharp knife and a cutting mat). It can be heat-shaped into curves, and it takes paint well with the right prep (Plasti-Dip or a contact cement seal coat before painting).
The honest trade-offs: EVA foam tears easily, which means it doesn't hold up as well to the wear and handling of convention life. More importantly, foam is an insulator. Wearing it for extended periods, particularly in the enclosed areas of a chest piece or helmet, causes heat to build up significantly. Foam-heavy suits can become uncomfortable quickly at indoor conventions. A foam/leather lining helps with comfort, but the underlying insulation problem doesn't go away.
Foam is a good choice for first builds where you want to learn the process without spending a lot, for pieces where flexibility matters, and for builds that won't see heavy convention use.
Thermoformed ABS
Thermoformed ABS plastic is what we use for our armor kits at XposedDesigns, and for convention use it has significant advantages over foam.
ABS is a hard, durable thermoplastic. Pieces cut cleanly, hold their shape under heat and pressure, and accept paint directly without a seal coat. Unlike some plastics, it doesn't require sanding as a prerequisite before priming (though a light scuff pass improves adhesion). The rigid surface holds detail work better than foam and takes weathering techniques cleanly. ABS is also lightweight and breathable enough to wear comfortably for full convention days, indoors and outdoors, and it's highly weather resistant, a meaningful advantage for outdoor events and photoshoots.
The trade-off is that working with raw ABS requires a thermoforming setup to shape flat sheet material into curved armor forms. If you're starting from a kit, that work is already done for you.
For most beginners, a thermoformed ABS kit is the right starting point. You get rigid, convention-quality pieces without needing a heat-forming setup, and the material behaves predictably throughout the build and painting process. Our kits start at $50 and up.
3D Printing
3D printing gives you access to almost any shape, and the output can look incredibly detailed. If you have access to a printer and the patience to learn it, it's a powerful tool.
The realistic trade-offs are substantial. Print times for large armor pieces run 20 to 60 hours per piece, and failures happen: build plate adhesion issues, layer separation, and layer shifts can ruin a print at any point, including the final hours of a 50-hour job. Filament type matters too; PLA is inexpensive and easy to print but brittle, while PETG, ABS, and ASA are more durable but harder to work with. Printed pieces without high infill are fragile; expect the armor to shatter if dropped. At high infill and with a resin coating for finish quality, full printed suits become heavy and hot, what experienced builders sometimes call a walking furnace of immobility. The finished result also tends to be blocky and cumbersome compared to thermoformed ABS.
3D printing is not the easiest path for beginners. If you already have a printer and want to experiment, go for it. If you're just starting out, a kit or EVA foam build will give you faster, more predictable results.
Kit vs. Scratch Build
If you're building your first armor, the choice between using a kit and building from scratch is one of the most consequential decisions you'll make.
Scratch build means starting with raw sheet material and creating every piece yourself: cutting patterns, heat-forming curves (for ABS), or carving and shaping (for foam). The advantage is complete creative control. The disadvantage is that the learning curve is steep; you're simultaneously learning material handling, pattern-making, and fabrication. Most first-time scratch builds take significantly longer than expected and the results are hit-or-miss on fit and surface quality.
Kit build means starting with pre-cut, pre-formed pieces that already have the right shapes. For thermoformed ABS, kits ship with pieces that have already been vacuum-formed to armor profiles, trimmed, and ready for surface prep and paint. The fabrication learning curve is removed. You can focus on the finishing, painting, and strapping phases, which are where most of the visual outcome is determined anyway.
For a first build, kits give you a dramatically higher chance of a result you're actually happy with. They also give you a clear reference for what finished ABS pieces should look and feel like before you try to produce your own.
The cost difference is smaller than most beginners expect. A raw ABS sheet and the tooling to work it properly aren't inexpensive, and the time savings on a kit more than offset the price difference.
Realistic Cost
Armor cosplay has a wide cost range depending on material, scope, and how much of the work you do yourself.

The number that surprises most beginners is paint and finishing supplies. Primer, base coat, detail paints, clear coat, sanding supplies, and masking tape add up. Budget $50 to $100 for a solid paint supply kit if you don't already have it.
Realistic Time Investment
The timeline for a first armor build depends heavily on scope and your prior experience with fabrication work.
A single piece (chest plate or helmet) built from a kit, with time for paint to cure properly between steps, typically takes a weekend of active work spread across two to three weeks to allow drying and curing time. Rushing dry times is one of the most common sources of finish failures.
A partial suit (chest, back, shoulder pauldrons) adds time proportionally. A full suit is a multi-month project for most people building it alongside other commitments.

The Three Most Common Beginner Mistakes
1. Choosing too ambitious a first project. A full suit as your first build is a recipe for burnout. Start with one or two pieces. Get through the complete process from raw material to sealed finish. The experience you gain on a single chest plate is worth more than a half-finished suit.
2. Buying the wrong materials. The wrong primer, the wrong paint, the wrong adhesive. These failures show up later and are hard to fix. Use plastic-rated primer on ABS and plastic. Use Weldwood Contact Cement or Starbond epoxy for adhesive joints. Don't substitute hardware-store materials and expect the same results.
3. Rushing paint and cure time. "Dry to the touch" is not the same as "cured." Masking over or sealing under-cured paint causes wrinkling, peeling, and adhesion failures. Read the product instructions. Then wait the full time.
What to Order First

- Decide on one piece or set. A chest plate and back panel is a satisfying first scope; it's visible, manageable, and teaches you the full process.
- Choose your material. For most beginners, a thermoformed ABS kit is the most reliable path to a result you'll actually want to wear.
